Glad your ok Tim, I had that once with a Bedford Midi, the alternator was overcharging and the battery went bang!
Just a thought but are you getting a consistant spark when cranking? try running a new wire from the coil to the dizzy or a wire direct from the battery to the dizzy as you may have a fracture on the original wiring which can cause an intermittant spark and non starting. Its gonna be something like that because you have done everything else!
Chris cheer up, everythings will be ok;)
Did the rad not arrive today?

Been trying it with a wire straight from battery to the coil [B)]

Tried at least 2 different wires coil to dizzy.
Fuel is a bit stale, but been squirting fresh into the carb and easy start.

Changed the whole cap and leads together. And that would not be the case from when we first tried it without touching anything.

Take the propane cylinder out the back of the van and stick a length of rubber hose up the air intake. Turn the engine over and see if the engine tries to start. Just hope the battery doesn't explode again whilst your at it.:D Is a method I've used several times in the past to determine as to whether I've got a fueling problem or not as it's a lot quicker than messing around with the carb only to find you've got no fuel in the tank.

Clue may lie in "looks like starter has expired"

Not had this on a Commer but did on my Avenger > new starter cured problem as old one had been cranking too slow to cope with both cam driven fuel pump and engine. Fast crank with new starter pumped fuel from tank and engine fired almost immediately.

Funnily enough when had had been used before fuel hadnt drained back to tank after running so was there when starter turned and car fired and once cam was running fuel pump was pulling fuel OK. Leave car a couple of days, fuel drained back towards tank and only filling carb with fresh fuel would get engine going!

May not be your problem but worth checking starter connections first then poss. popping on a new or known good starter

Slap me for stating the obvious but have you got a good earth strap from body/battery to engine !

Had a mini that was earthing through the choke cable would only turn over on full choke !?

Starter is (was) a fairly new one, earth strap is good, 2 condensers tried, has electric fuel pump and no spuds up the pipe :(
